With a different less quiet exhaust and the airbox opened up I would expect just the main jet would need raising. Fuel remaining at reserve is not a good indicator of range. How much can be used? The tank may not run dry before the fuel stops flowing. That red+ cable can go either end of the main starter lead. The factory placed it at the solenoid so that when removing /replacing the battery there is only one lead to remember. From what you say it sounds a possibility to use it again. As long as it is still rubbery, not cut or split etc. When you come to fit the case you should be able to just feel that rubber being compressed, only by a tiny amount. The year is irrelevant here but the drive pulley on the camshaft should have a stamping facing you, on the outer edge once you remove the flywheel cover.
